Common quality issues in packaging printing mainly fall into three categories: color difference, registration error, and color bleed. Whether it’s gravure printing, flexography, or digital printing, these problems are difficult to completely avoid. Many buyers discover color mismatches or misaligned patterns only after receiving the bulk order, leading to returns and reprints that delay delivery and increase costs. This article explains the causes of common quality issues in packaging printing from the perspective of factory quality control, offering practical prevention and acceptance methods to help reduce rework losses at the source.
Color Difference Issue: Why the Printed Colors Differ from the Design Draft
Color difference is the most frequently complained quality issue in packaging printing. The same design file may produce different colors when printed on different batches, different machines, or with different ink batches. The main causes of color variation are as follows: first, differences in ink batches, where the same color number may have slight color shifts between batches; second, fluctuations in printing pressure and speed, which can lead to uneven ink layer thickness; third, unstable drying temperatures, where solvent residue and drying levels directly affect the final color appearance; fourth, differences in paper or film substrate batches, as variations in whiteness and surface tension of the substrate naturally result in different printed colors.
Factory color difference control measures include: calibrating color with a spectrophotometer before each machine start-up, retaining standard color samples; using the same batch of ink and substrate for the same order as much as possible; conducting regular spot checks during printing and adjusting immediately if color difference exceeds the standard. For brand owners, the sample signing is the most critical step—confirming the sample proof and standard color card, and using the signed sample as the basis for mass production acceptance, rather than relying on the design file. Because there will always be differences between screen display and printed products.
Registration Off: The Challenge of Misalignment in Multi-Color Printing
Registration misalignment is one of the most technically challenging quality issues in packaging printing. Both gravure and flexo printing involve multi-color registration, with each color having its own color group, requiring precise alignment between color groups. Registration errors typically manifest as ghosting, white edges, blurred text, and broken fine lines. The main causes of registration misalignment include unstable tension control, installation errors of plates or plate cylinders, vibrations during machine operation, and thermal expansion and stretching of the film during printing.
The key to solving registration issues lies in tension control. The tension of unwind, rewind, and color unit sections on the printing machine must remain constant. Thinner films are more prone to stretching, thus requiring higher precision in tension control. Additionally, the concentricity of the printing cylinders, the accuracy of plate mounting, and the stability of temperature and humidity in the printing workshop all affect registration accuracy. High-end orders typically use automatic registration systems that monitor color marks in real time and automatically adjust for misalignment. When inspecting upon receipt, buyers can use a magnifying glass to examine fine patterns and text edges to confirm there are no ghosting or fraying.
Color Bleed and Smudging: The Underlying Causes of Blurred Edges
Fugitive ink refers to ink overflowing beyond the pattern boundary and seeping outward, while drag marks are ink stains appearing in non-pattern areas on the printing surface. Both are common appearance defects in packaging printing that are easily noticeable to consumers on the shelf. Fugitive ink is typically caused by low ink viscosity, insufficient scraper blade pressure, or worn printing rollers. Drag marks are often due to insufficient ink drying, excessive winding tension, or static adhesion on the film surface.
Preventing color bleed requires attention to both ink formulation and printing parameters: control ink viscosity within the process range, regularly check the condition of the doctor blade and plate cylinder, and replace them promptly if they are severely worn. Preventing smearing involves ensuring sufficient air volume and temperature in the drying chamber, appropriately reducing the tension of the rewinding process, and installing a static eliminator if necessary. During factory inspection, each roll is checked for the print surface, and any rolls with color bleed or smearing are downgraded and not allowed to enter the customer’s warehouse.
Print Quality Inspection: How the Factory Ensures the Final Quality Check
After understanding common quality issues in packaging printing, it is more important to establish a set of inspection standards. HuaShu Packaging’s quality control process consists of four steps: incoming material inspection, first-article confirmation, in-process inspection, and final inspection before shipment. During first-article confirmation, color and registration are compared with customer samples. In-process inspections involve random checks of the print quality every half hour. Before shipment, color difference, registration, overprint, dirt spots, and knife lines are inspected according to sampling standards, and inspection records for each batch are kept to ensure traceability of quality issues.
