Product packaging design is not as simple as creating an attractive image. As a flexible packaging factory that deals with composite films, printing cylinders, and bag-making machines every day, we have seen too many cases where the design visuals are impressive but result in many problems when implemented: bags that can’t stand upright, zippers that don’t seal properly, color deviations in printing, and costs that are several times higher than expected. In this article, we will clearly explain the 10 key issues to consider in product packaging design from the perspective of a factory, helping you avoid common pitfalls. If you are developing a new packaging for your product, you can also refer to our previously compiled materials.Irregular Shape Bag Packaging Design GuideUnderstand how the creative structure is implemented step by step.
I. Structural Design: First, clearly think about how the bag stands upright.
The first key issue is the bag type. Even for food packaging, the forming methods and costs of stand-up bags, three-side sealed bags, eight-side sealed bags, and accordion bags are completely different. During the design phase, it’s essential to determine: is the product solid or liquid? Do you need the bag to stand upright for display? What is the shelf life? For example, liquid products usually require a spout bag or a stand-up bag with a spout, while powder products can be adequately packaged with a three-side sealed bag with a tear notch. The structure determines the mold and bag-forming process. Once the design is finalized, any changes will cost and take twice as much time. It is recommended to confirm the feasibility of the bag type with the factory before creating the visual design, and to finalize parameters such as capacity, bottom width, and opening position.
II. Material Selection: The design must respect the material boundaries.
The second key issue is material selection. Many designers treat materials as if they can be used freely without consideration, but in reality, the combination of outer layer, printing layer, barrier layer, and heat-sealing layer follows strict logic. Products with high oil and moisture content require aluminum foil or high barrier materials, frozen products need low-temperature resistant PE layers, and products requiring high-temperature sterilization must use structures that can withstand 121℃. Choosing the wrong material can lead to issues such as wrinkling and delamination of the packaging, and in severe cases, product spoilage and food safety risks. III. Printing Process: The Gap Between Renderings and Production
The third key issue is printing. The color reproduction, registration accuracy, and cost differences between gravure printing, flexographic printing, and digital printing are significant. Gradient colors, large areas of solid color, and small white text in design drafts may not be printed accurately or may require additional spot colors and increased plate fees. It is recommended to control the number of colors in design. Text in small fonts on dark backgrounds should be used with caution. Metallic effects such as gold and silver should be achieved using aluminum foil white or spot colors. It is essential to check the physical sample during the proofing stage; screen colors are never the same as printed colors.
Four. Cost and Minimum Order Quantity: Design Determines the Upper Limit of Cost
The fourth key issue is cost. In packaging costs, each item—plate fee, material fee, printing fee, and bag-making fee—is directly related to the design. More complex bag shapes, more colors, and more processes all lead to higher costs and larger minimum order quantities. For new brands or small batch products, it is recommended to start with mature bag shapes and standard sizes, using design creativity rather than complex processes to enhance the sense of quality. Setting a cost limit during the design phase is much more efficient than revising the design after receiving a quotation.
Five. Compliance and Labeling: Don’t Let Packaging Cross the Line
The fifth key issue is compliance. Food packaging must meet the GB 4806 series standards, and there are mandatory requirements for labeling content: product name, net weight, production date, ingredient list, storage conditions, and manufacturer information—none can be missing. Export products also need to consider the regulations of the destination country. Design layouts should reserve space for these information elements in advance, to avoid discovering there is no room to fit them before printing. Font size and contrast should also be considered, ensuring both aesthetics and readability for consumers.
Six. Process Management: Sample Confirmation and Version Control
The sixth key issue is the process. Before finalizing the design, conduct a manufacturability review with the factory. After sample production, check the seal strength, printing quality, and dimensional tolerance. Perform full testing before mass production. Every revision should have version records to avoid confusion like reverting back to the first version. Review the 10 key points: structure, material, printing, color, cost, minimum order quantity, compliance labeling, information reservation, sample confirmation, and version management. With these points covered, the project will proceed smoothly.
Summary and Recommendations
